Super cheapo mama joining in...

Well, i have nappies up to 4 months, from DD, Bambino Mio's they are. And they're fine, but i'm against spending any sort of money on the next size up (XP sold the bigger ones we had for DD, and i couldn't afford to replace them, now i don't WANT to lol).
My plan is to make terry flats and covers for #2.
I was going to use old towels to make the flats, and i'm not sure about the covers - fleece? PUL? Wool? I want to minimise leaks and make washing easy, and i don't mind making them myself.
I'm thinking more of this now because the other night i'd completely run out of nappies bar one, and knew i was going out to softplay the next day (and needed the nappy for that since DD *usually* comes off the frame to pee, but not always) first thing, so i had to stick her in a cloth for overnight. Now i have NO cloth which would fit her, and i had to improvise. My nappy consisted of
1 very ancient terry square, kite fold
1 muslin cloth and 2 cotton washcloths folded to form a booster
1 nappy nippa to hold it on
1 pair of cotton summer shorts over the top as a "wrap"
My last button-under vest, which i had to stretch mercilessly as it's 6 months too small for her - luckily very stretchy!
Then i put her normal PJ's over the top. By the morning she'd pooped (of COURSE) but she was only a little damp on the vest, and her PJ's were dry.
So i got to thinking, maybe i'll just make myself some flats for next time and save us a bunch of money - i can use about 3 of my own old towels and buy more from charity shops for minimal ?'s.
So, covers - patterns? And fabrics? How absorbent is 100% polyester fleece? I like the fact that one can get it very cheap from Ikea...
